In a photovoltaic power plant, solar modules are not standalone appliances—they are direct-current power generators coupled into dynamic electrical networks. While alternating current (AC) power in your home switches direction 50 times per second (allowing safety circuit breakers to quench electrical arcs easily as voltage passes through zero), solar direct current (DC) flows continuously without interruption.

A typical 5 kW to 10 kW rooftop array generates lethal DC voltages between 350 V and 850 V DC. At these potentials, any wiring miscalculation, undersized cable, improper string grouping, or loose connector can ignite a permanent high-temperature DC arc flash (reaching over 3,000°C) that melts copper conductors and sets roofs ablaze. The layout of a photovoltaic array begins with the fundamental decision of how modules are electrically interlinked:

1. Series Wiring (Daisy Chaining)

In a series connection, the positive (+) output cable of the first solar module connects directly to the negative (-) input cable of the adjacent module. This daisy-chain sequence continues across all panels in the string, leaving one free positive lead at one end and one free negative lead at the other.

  • Voltage ($V_{string}$): Sum of all individual module voltages: $V_{total} = V_1 + V_2 + \dots + V_n$.
  • Current ($I_{string}$): Remains identical to the current of a single module: $I_{total} = I_{module}$.

Standard Rooftop Solar Single Line Diagram (SLD) Architecture

A professional rooftop solar installation features five sequential electrical stages between the roof and the DISCOM energy meter:

In a 450 V operating string, a 3.12 V drop represents just 0.69% voltage drop, well within the 1.5% maximum allowable engineering threshold. If the distance exceeds 40 metres, upgrading to 6 sq mm cable is mandatory.

Best Practices for Rooftop Solar Wiring Execution

Adhere strictly to these field installation rules to ensure a 25-year trouble-free operational lifespan:

  1. Cable Tray Protection: Never leave DC cables dangling loose or resting directly on the roof slab where rainwater pools. Route all conductors through UV-resistant perforated aluminium cable trays or heavy-duty rigid PVC/GI conduits secured with stainless-steel UV-resistant cable ties every 500 mm.
  2. Minimise Inductive Loops: Run positive and negative conductors together along identical physical paths. Separating positive and negative leads creates wide magnetic loop areas that act as open antennas, inducing catastrophic high-voltage surges during nearby lightning strikes.
  3. Drip Loops at Inverter Entries: Always bend DC cables downward into a U-shaped drip loop immediately before entering cable glands on the inverter or junction box underside. This prevents driven rainwater from tracking along the cable jacket into the electronic enclosure.
  4. Torque Calibration: Never tighten terminal screws by subjective "feel." Utilise a calibrated torque screwdriver to torque inverter AC/DC screw terminals to manufacturer specifications (typically 1.8 to 2.5 Nm) to prevent thermal expansion loosening.
